# ZSK embroidery machine troubleshooting

ZSK SPRINT, RACER and CHALLENGER troubleshooting: T8 fault messages, thread breaks, needle breaks, loops, hook settings, tension and the maintenance plan.

> **Short answer:** On a ZSK, clean and oil the rotary hook every day (one to two drops at about 8 o'clock on the hook track), check upper and bobbin tension at every shift change, and use DBxK5 needles turned slightly to the right. Thread breaks show on the T8 screen as a red "Thread break" status and on the head LED (fast flash = upper thread, slow flash = bobbin). ZSK does not publish a full numbered fault list; for numbered T8 faults that are not explained below, note the number and call ZSK service.

## Model families
### SPRINT 6 and SPRINT 6 XL
- **Type:** Commercial single-head, tubular (free arm), flat and cap, 12 needles
- **Years:** about 2015–present
- **Field:** 460 × 310 mm (SPRINT 6); 1,200 × 280 mm (SPRINT 6 XL)
- **Max speed:** 1,200 spm (1,000 spm with sequin device)
- **Panel:** T8-2 control unit
- **Formats:** Z00, DST and other common industrial codes; USB, network, bar code
- **Manual:** [SPRINT series user manual (PDF)](https://www.zsk.de/pdf/sprint/user-manual-sprint-series.pdf)
- **Tags:** single-head, cap, tubular, 12-needle
ZSK's compact single head with a very thin tubular arm. Most trouble is operator-side: hook not oiled daily, tension not checked after shift change, and designs loaded without optimization so trims and needle changes are missing.

### SPRINT 7, SPRINT 7 L and SPRINT 7 XL
- **Type:** Commercial single-head, 18 needles, tubular, flat and cap
- **Years:** current
- **Field:** 460 × 310 mm (7), 600 × 400 mm (7 L), 1,400 × 400 mm (7 XL)
- **Max speed:** 1,200 spm
- **Panel:** T8-2 control unit
- **Formats:** Z00, DST and other industrial codes
- **Manual:** [SPRINT series user manual (PDF)](https://www.zsk.de/pdf/sprint/user-manual-sprint-series.pdf)
- **Tags:** single-head, cap, tubular, 18-needle, large-field
Eighteen-needle version with servo drives; the L and XL versions have hanging or above-mounted drives for big fields. On 18-needle tensioners, the thread also goes into the slot of the first tension bolt so it cannot slip out.

### SPRINT 8
- **Type:** Commercial single-head, 18 needles
- **Years:** about 2021–present
- **Panel:** T8-2 / T8-3 control unit
- **Formats:** Z00, DST and other industrial codes
- **Manual:** [SPRINT series user manual (PDF)](https://www.zsk.de/pdf/sprint/user-manual-sprint-series.pdf)
- **Tags:** single-head, 18-needle, current
The newest SPRINT. ZSK's product page gives few separate specs; maintenance and troubleshooting follow the general SPRINT/T8 documents.

### RACER (RACER Classic, RACER, RACER II, RACER XL)
- **Type:** Commercial multi-head, tubular, 1–12 heads
- **Years:** current
- **Field:** 500 or 700 mm deep per head; RACER XL 700 × 700 mm per head
- **Needles:** 12 (RACER), 18 (RACER II), 24 (RACER XL)
- **Panel:** T8 control unit
- **Formats:** Z00, DST and other industrial codes
- **Manual:** [User manual tubular arm (PDF)](https://www.zsk.de/pdf/download/manual-anwendung/02-handbuecher_und_stickkoepfe/gb/02390v26-uma_tubular_arm-2019-04.pdf)
- **Tags:** multi-head, cap, tubular, 12-needle, 18-needle, 24-needle
ZSK's tubular multi-head line, with 400 or 495 mm head spacing and an optional cap frame. Selective embroidery after a thread break means only the broken head sews back; if that is switched off, all heads re-sew the repair.

### CHALLENGER
- **Type:** Commercial flatbed multi-head, 10–15 heads, 9 or 12 needles
- **Years:** current
- **Max speed:** 1,100 spm
- **Panel:** T8 control unit
- **Formats:** Z00, DST and other industrial codes
- **Manual:** [CHALLENGER frame limitation (PDF)](https://www.zsk.de/pdf/download/manual-anwendung/03-t8_bedieneinheit/gb/02421v10-t8-challenger_frame_limitation-31-08-2016.pdf)
- **Tags:** multi-head, flatbed, border frame, 12-needle
Large flatbed machine for border frames and single frames. A frame limitation can be taught on the T8 so the pantograph stays inside a smaller area; if one is left set from an earlier job, designs stop with a frame-limitation message.

### S, M, L, X, Y, Z series (flatbed multi-heads)
- **Type:** Commercial flatbed multi-head, 1 to 56 heads, up to 12 needles
- **Years:** current and recent
- **Max speed:** up to 1,000 spm
- **Panel:** T8 control unit
- **Formats:** Z00, DST and other industrial codes
- **Manual:** [User manual flat embroidery (PDF)](https://www.zsk.de/pdf/download/manual-anwendung/02-handbuecher_und_stickkoepfe/gb/02394v26-uma_flat_emboidery-2019-04.pdf)
- **Tags:** multi-head, flatbed, border frame, endless fabric
Production machines for border frames, single frames and continuous designs on roll goods. Pantograph offset is the classic complaint; ZSK lists adhesive spray on the table, loose belt clamps and loosely clamped material as causes.

### Technical embroidery, W-head and K-head machines
- **Type:** Industrial special machines (W head for cord, ribbon, wire and fibre; K head for chenille moss and chain stitch)
- **Years:** current
- **Panel:** T8 control unit
- **Manual:** [W head start/end sequence (PDF)](https://www.zsk.de/pdf/download/howto-t8/20230508-w-head-z-axis.pdf)
- **Tags:** technical embroidery, W head, K head, TFP, wire, chenille
Used for tailored fibre placement (carbon, glass, aramid), wire and sensor placement, cord and ribbon. ZSK's W-head start/end sequence guide explains how to start and end stitch runs (fixing stitches, short run stitches, an S-shaped run) to avoid Z-axis errors and the wire or fibre pulling out.

### Older J-series and other T8-retrofit machines
- **Type:** Older ZSK single and multi-heads (for example JAFA flatbeds) that ZSK manuals group with SPRINT and RACER
- **Panel:** T8 control unit on updated machines
- **Manual:** [Maintenance all machines with T8 (PDF)](https://www.zsk.de/pdf/download/manual-anwendung/05-wartung/gb/00012v60-gb-wartung_freiarm-flachbettmaschinen_-_2026-04-16.pdf)
- **Tags:** legacy, multi-head, flatbed
ZSK's maintenance plan covers "SPRINT, JAFA, RACER" and the L–Z machines together, so the same oiling and greasing intervals apply. ZSK publishes no separate fault list for older J-series machines; use the symptom guide below and call ZSK service with the exact on-screen number.

## Error codes
ZSK does not publish a complete numbered fault list for the T8 control. The rows below are only the faults, messages and indicators shown in ZSK's own manuals. For any other fault number, write it down with the machine and software version and contact ZSK service.

## Common problems and fixes
### Upper thread keeps breaking
**Symptoms:** thread, tension, needle
**Likely causes:** knotted, old or loosely twisted thread, needle too small for the thread, tension too high, needle in wrong, rough guides or hook, design too dense
1. Rethread from the cone and check the thread runs freely off the cone (put a foam pad under a cone whose layers have slipped).
2. Fit a new DBxK5 needle pushed fully up, with the long groove facing slightly right, not straight forward. For rayon, turn it a little further right and test.
3. Match needle size to thread weight using the yarn and needle chart in ZSK's head manual; go up a size for thicker or metallic thread.
4. Set upper tension so about two thirds top thread and one third bobbin shows on the back.
5. Oil the rotary hook; a dry hook causes breaks.
6. Check the presser foot height; a foot set too high raises break rates.
7. Look at thread guides, hook and needle plate hole for burrs; polish or replace.
8. If breaks are in one dense area, reduce density or enlarge the design slightly in software.
**Call a technician if:** the needle is not centred in the needle plate hole, or breaks stay on one needle after a new needle and thread.

### Needle breaks
**Symptoms:** needle, timing
**Likely causes:** needle inserted wrongly, bent or blunt needle, needle too fine, bobbin case not latched, wrong pantograph start setting or ramp
1. Replace the needle with a quality DBxK5 of the right size, fully inserted.
2. Push the bobbin case in until the latch clicks.
3. Make sure the thread feeds freely off the cone.
4. Reload the design and pick the correct pantograph configuration (flat, tubular, cap) so the right movement ramp is used.
**Call a technician if:** the needle hits the plate edge, or the pantograph start angle needs changing (engineer menu only).

### Loops on top (looping)
**Symptoms:** looping, tension, bobbin
**Likely causes:** bobbin overfilled or wound too tight, dirty or bent bobbin case, upper tension too low or uneven, hook over-oiled or wrong oil
1. Replace the bobbin and clean the bobbin case.
2. Clean the tension discs and check the tension spring.
3. Raise upper tension to the correct balance and check threading.
4. Wipe excess oil from the hook; use ZSK's recommended sewing machine oil.
5. In digitizing, start objects with short fixing stitches (about 0.7 mm) so the first stitches cannot pull out and form loops.
**Call a technician if:** loops continue with a new bobbin case and correct tension.

### Skipped stitches
**Symptoms:** timing, needle
**Likely causes:** bent needle, needle wrong for thread, upper thread misthreaded, presser foot too high, jump stitch setting wrong, hook setting
1. Replace and reinsert the needle correctly.
2. Rethread the upper thread.
3. Lower the presser foot stop pin to a lower position unless the fabric is thick.
4. Check the jump stitch setting.
5. Hook setting is the last check: ZSK's specification is about 2.0 mm loop stroke, 1.0 mm needle depth and 0.05–0.1 mm hook-to-needle clearance on standard machines.
**Call a technician if:** the hook needs resetting; ZSK says these values are for trained specialists.

### Machine stops for thread breaks that are not there (false stops)
**Symptoms:** sensor, thread, tension
**Likely causes:** upper or bobbin tension too slack, dirty thread monitor, thread sensing on very short stitches, bobbin thread catching the monitor wire after trims
1. Set correct upper and bobbin tension; replace a weak tension spring or bobbin case.
2. Clean dust and lint from the thread monitor.
3. In Thread break setup, raise the minimum stitch length for thread sensing so very short stitches are not monitored.
4. In Trimming setup, raise the number of stitches with sensing disabled after a trim, or set a small pantograph displacement after trimming.
**Call a technician if:** the thread controller spring needs resetting.

### Thread breaks are not detected
**Symptoms:** sensor, thread
**Likely causes:** lint in the thread monitor, upper or bobbin sensing switched off, thread not wrapped round the detection wheel, defective controller spring
1. Clean the thread monitor.
2. Check Thread break setup and switch upper and bobbin thread sensing back on.
3. Make sure the thread wraps clockwise round the thread-break detection wheel before the roller tension.
**Call a technician if:** the controller spring gap or tension needs adjusting.

### Birdnest or thread jam under the plate
**Symptoms:** birdnest, tension, hoop
**Likely causes:** upper thread not in the tension, loose hooping, lint and thread in the hook
1. Rethread the upper thread and check all three tensions are engaged.
2. Clamp the material taut and use backing on stretchy or fine fabric.
3. Remove the bobbin, clean the hook, trimmer, thread monitor and picker area with a brush or air.
**Call a technician if:** the hook or picker is damaged.

### Pantograph or design offset (registration)
**Symptoms:** registration, frame
**Likely causes:** adhesive spray on the table, design partly outside the field, slack belt clamps, loose hooping, frames not secured, heavy material or frame
1. Clean the work table; use nonwoven backing instead of spray adhesive.
2. Re-centre the design so it is fully inside the field.
3. Clamp material taut and secure frames and rails.
4. For very heavy work, use every second head and a lighter frame.
**Call a technician if:** belt clamps or belt tension need adjusting.

### Trimmer not cutting
**Symptoms:** trimmer, thread
**Likely causes:** lint in the trimmer, missing trim commands, trim deleted in the editor
1. Clean the thread trimmer (part of the daily hook cleaning).
2. Reload the design with "Optimize with default values", or with user-defined values for DST files, so trims and needle changes are created.
3. Check the design in the editor for missing trims.
**Call a technician if:** the trimmer drive under the cylinder arm is stiff after greasing.

### Design will not load or loads wrong
**Symptoms:** file, usb, network
**Likely causes:** file name too long, wrong optimization, wrong pantograph configuration, network settings
1. Rename files to 8 characters or fewer.
2. For DST designs, choose "Optimize with user defined values" so the T8 builds needle changes and trims.
3. Confirm the pantograph configuration (border, tubular, cap) matches the machine set-up.
4. For network or bar-code loading, follow ZSK's T8 network and bar-code guides.
**Call a technician if:** the T8 software needs reinstalling or updating.

### Machine runs rough or stops in the wrong place
**Symptoms:** noise, motor
**Likely causes:** slack drive belts, oil on belts, stiff parts
1. Clean oil off the belts and pulleys.
2. Check belt tension.
**Call a technician if:** belts need replacing or parts do not move freely.

### Machine does not start
**Symptoms:** power
**Likely causes:** control power not switched in, fuse or breaker tripped
1. Press the ZSK key on the control panel so the LED in the start/stop group lights.
2. Check the fuse and breaker.
**Call a technician if:** power is present but the machine still does not start.

## Maintenance schedule
| Interval | Task | Notes |
|---|---|---|
| Every day | Clean the rotary hook, trimmer, thread monitor and picker area; oil the hook | One to two drops at about 8 o'clock on the hook track, bobbin case in, machine at stop |
| Every day | Check safety devices such as the light barrier | Operator task |
| Every shift change | Check upper thread tension | Use the I or H test file |
| Every bobbin case change | Check bobbin tension | ZSK recommends about 25–30 g for standard 150–180 Tex bobbin thread |
| Every 3 months | Grease drive wheels and thread trimmer drive; oil felts in the drive and needle units | Shorten intervals for 2- or 3-shift work |
| Every 3 months | Grease the linear guides | SPRINT, JAFA, RACER and flatbed machines |
| Every 6 months | Oil the plastic connecting rods in the drive unit; grease foot plate and cylinder arm connecting rods | Grease the sequin device spindle if used daily |
| As needed | Clean upper thread guides; change needles | Change needle as soon as it is damaged |
| As needed | Clean control components and ventilation filters | Never use compressed air on electronics; carbon-protection filters must be replaced, not cleaned |

## Settings that cause stitch problems
- **Optimization on load:** "No optimization" is only for designs that are fully ZSK-ready. DST files need user-defined optimization or they arrive without needle changes and trims.
- **Pantograph configuration:** picking the wrong configuration (border, tubular, cap) when loading uses the wrong movement ramps and can cause needle breaks and offset.
- **Constant speed:** if switched on while loading, the T8 reworks long stitches; switch it off if you do not want that.
- **Thread sensing minimum stitch length:** set too low gives false stops on tiny stitches; set too high misses real breaks in small lettering.
- **Upper or bobbin thread sensing off:** the machine will sew on with no thread. Check both are on after any service.
- **Disable thread sensing after trim / displacement after trim:** too low gives false bobbin-break stops right after trims.
- **Auto reverse stitches and selective embroidery:** too few reverse stitches leave gaps at a repair; selective embroidery off makes every head re-sew the repair.
- **Frame limitation:** a taught limit from an earlier job blocks larger designs until you reset it to the maximum range.
- **Speeds:** ZSK recommends the default speed table; custom needle-specific speeds set too high cause breaks on metallic and rayon threads.
- **Tension split:** on standard three-tension stands, ZSK's rule of thumb is about 10% top, 70% middle and 20% roller; on One-Knob-Adjustment stands only the roller is adjusted day to day.
- **Presser foot stop pin:** positions 3 and 4 are only for thick materials; using them on normal fabric increases thread breaks.

## Frequently asked questions
### Where can I find a ZSK error code list?
ZSK does not publish a full numbered fault list. The T8 shows faults in red on the main screen and has a "List of fault occurrences" screen that shows recent faults. For an unexplained fault number, note it with your software version and contact ZSK or your ZSK service partner.

### How often should I oil my ZSK embroidery machine?
Clean and oil the rotary hook every day with one or two drops of sewing machine oil. Oil the felts and grease the drive wheels and linear guides every three months, and oil the drive-unit connecting rods every six months. Shorten these intervals if you run two or three shifts.

### What needles does a ZSK machine use?
ZSK's head manual recommends DBxK5 needles from Organ or Groz-Beckert, in R, SES or SUK points. Insert the needle fully with the long groove facing slightly right; turn it a little further for rayon if it keeps breaking.

### What does a flashing head LED mean on a ZSK?
A fast flash means the upper thread broke on that head, a slow flash means the bobbin thread broke or ran out, and a steady light after a stop means both broke. Fix the thread and restart; the LEDs reset on restart.

### Can a ZSK machine read Tajima DST files?
Yes. When loading a DST, choose the optimization with user-defined values so the T8 creates the needle changes and trims that DST files do not carry. ZSK's native format is Z00.

### Why will my ZSK not see the design on my USB stick?
The T8 needs design names of 8 characters or fewer. If it says there is no design on the disk, shorten the file name and try again.

### What bobbin tension should a ZSK have?
ZSK suggests about 25–30 g for standard 150–180 Tex bobbin thread, measured with a tension gauge. Then fine-tune with the I or H test so about one third bobbin shows on the back.
